Every battery dispute in history begins the same way: somebody measured the wrong thing and believed it. A warehouse swears a bank is dead; a voltmeter swears it is fine; both are quoting evidence. The way out is to know that battery tests form a hierarchy — from readings that merely HINT to the one test that PROVES — and to match the seriousness of the question to the strength of the evidence. Here is that hierarchy, from weakest to strongest, as we use it on our own factory floor.
Level 1 — the voltmeter: honest about one thing only
Voltage is the most abused reading in the battery world. Measured properly — on a battery RESTED off charge and load, because fresh surface charge flatters and recent discharge slanders — open-circuit voltage gives a fair estimate of state of charge, and that is ALL it gives. It cannot see capacity: a badly aged cell charges up to a perfectly respectable voltage while holding a fraction of its ampere-hours, the way an old bucket fills to the brim and still holds less, because the brim moved. Use the voltmeter to answer “how full?”, to spot a grossly dead cell, and to log per-cell spread in a string. Never let it answer “how healthy?” — it does not know.
Level 2 — the hydrometer: the flooded battery’s privilege
A flooded cell lets you sample its bloodstream. Specific gravity tracks the acid’s strength, which falls on discharge and recovers on charge, so a hydrometer reading is a second, independent estimate of state of charge — and per-cell SG is the classic detector of the cell that is lagging its siblings, the reading that calls for an equalising charge before drift becomes damage. Its limits are real: SG says little about capacity either, it reads false during the hours stratified or freshly watered electrolyte needs to mix, and sealed batteries deny you the privilege entirely — one honest reason conservative engineers still love a transparent flooded cell they can LOOK at. Where SG’s own rules live — temperature correction and rest — the maintenance guides on this site carry them; the point here is its place in the hierarchy: a fine state-of-charge and cell-matching instrument, not a health certificate.
Level 3 — rapid testers: brilliant finders, poor prophets
The handheld conductance and impedance testers that changed field service measure, in various clothings, the battery’s internal resistance — in seconds, without discharging anything. Used for what they are good at, they are excellent: baselining a new bank, trending cells year over year, and pointing at the outlier whose number has drifted from its siblings. Used as a capacity oracle, they mislead, for the reason the internal-resistance guide explains at length: resistance is the tap, capacity is the tank, and banks exist in every industry that passed a rapid test and then failed a real outage. Treat the rapid tester as a triage nurse — fast, invaluable, and never the surgeon.
Level 4 — the discharge test: the only proof
There is exactly one way to know how many ampere-hours a battery holds: take them out and count them. A capacity discharge test does precisely that — a controlled constant current at a stated rate, on a fully charged battery, timed to the datasheet’s end voltage, with temperature recorded and corrected, and per-cell voltages logged as the discharge runs (the failing cell reveals itself long before the bank’s total voltage does). Deliver the rated duration and the battery has PROVED itself; fall meaningfully short and no other instrument’s flattery matters. This is the test the IEEE maintenance and test practices for stationary batteries are built around, the test consultants specify at acceptance, and the test that settles arguments — because it is not an estimate of the answer, it IS the answer. Its cost is honesty’s usual cost: time, a load bank, and discipline. That is why the hierarchy exists — voltmeters and rapid testers for the weekly heartbeat, SG for the flooded walk-round, and the discharge test at commissioning, at acceptance, and on the calendar for banks whose failure is unaffordable.
